Oral Liquid OEM Packaging: Glass, PET and Stick Packs Compared for Barrier and Safety

Oral liquids depend on their packaging more than any other format. Because the contents are liquid, the pack carries six responsibilities at once: barrier, light protection, seal integrity, child resistance, transit survival and shelf-life stability. Fail any one of them and the result is a complaint or a recall. We have seen too many projects where the formulation was sound but the product had to be repacked after launch because of leakage, swollen bottles, colour shift or transit breakage. This guide works through the packaging decision in order for oral liquid OEM.

Oral Liquid OEM Packaging: Glass, PET and Stick Packs Compared for Barrier and Safety

1. Define the formulation's sensitivities first

The first step is not appearance but a list of what the contents are sensitive to. Confirm each of these: whether light-sensitive compounds are present, such as anthocyanins, certain vitamins or botanical extracts; whether the pH is acidic, since acidic fills attack metal closures and liner materials differently; whether ethanol or an oil phase is present, which affects material compatibility and liner choice; whether ambient distribution is required or cold chain is available; and the viscosity and any particulate, which set the filling method and the neck bore. Once those five are settled, the viable options narrow considerably.

2. Comparing the three main formats

Glass, usually amber soda-lime, offers the best light barrier and gas barrier, high chemical stability and almost no migration, which suits high-value products, light-sensitive fills and long shelf lives. The drawbacks are weight, breakage, freight cost and the need for protective cushioning. Amber glass blocks most ultraviolet and visible light and removes the need for a secondary sleeve.

PET is light, shatter-resistant and inexpensive, well suited to e-commerce and volume lines, but its oxygen barrier is clearly weaker, so oxidation-sensitive fills see a shorter shelf life and usually need a sleeve or a barrier-coated bottle. Laminate stick packs are lightest and cheapest to ship with excellent light and oxygen barrier, and they are convenient and hygienic in single doses - but they look less premium, need dedicated filling equipment, and their edge seals are the focus of quality control.

3. Sealing and tamper evidence: where failures concentrate

Leakage and swollen bottles account for the largest share of oral liquid complaints, and the cause is almost always the closure system. Sealing is not one component but a combination: neck finish flatness, the liner material, the applied torque and any secondary seal. In practice this means controlling neck flatness and dimensional tolerance, liner compatibility with the fill since acidic contents attack some liners, torque within defined upper and lower limits since too little leaks and too much cracks the finish or makes opening difficult, and where appropriate an induction seal or tamper band.

Seal integrity has to be verified, not merely looked at. Standard methods include vacuum decay leak testing, dye ingress and microbial challenge. Run a round at first production and whenever the closure supplier changes, then sample by lot in routine manufacture. With sugar or polyol-containing formulations, a poor seal lets yeast fermentation generate gas and swell bottles quickly, and those failures tend to surface in the market all at once.

4. Transit damage and freight cost

Freight represents a far larger share of landed cost for a liquid than for a tablet or powder, purely because of weight and volume. Glass can cost several times more to ship than stick packs, with breakage typically running from a few per thousand to a few per cent and higher still for single-parcel e-commerce. Controls include choosing an appropriate bottle shape and wall thickness, designing effective cushioning, limiting case layers and stacking height, and running drop and vibration transit simulations.

Cold deserves attention too. In winter distribution across northern markets, freezing and expansion can crack glass or break the seal, so the formulation should account for freeze protection - higher soluble solids, for instance - and the process file should state a transport temperature range.

5. Shelf-life validation and label fit

Once the pack is fixed, run full shelf-life validation: typically an accelerated study at 40 degrees Celsius and 75 percent relative humidity for six months alongside a long-term study at 25 or 30 degrees to the claimed shelf life, with at least appearance, pH, assay, microbiology and seal integrity on the panel. Light-sensitive products need a photostability study as well.

Finally, check label fit. Curved glass and PET surfaces label differently and are prone to edge lift, while stick packs are printed film, so text and artwork must be approved before cylinders are cut. Storage conditions, in-use period after opening and directions for use all need to appear. Confirming these before volume production avoids large-scale rework.
