Capsule OEM Sealing Integrity: Lock Length, Band Sealing and Leak Testing Methods

Powder leaking from a capsule is often handled as a cosmetic issue, picked out and scrapped. In quality terms it means three things at once: the fill is short, the contents are exposed to air, and batch uniformity is compromised, so a single defect touches assay, stability and compliance together. It is also rarely uniform across a batch, appearing sporadically in a way that visual inspection struggles to catch. This article examines, from the filling room, what lock length actually indicates, how shell tolerance and fill properties interact, how band sealing differs for liquid-filled hard capsules, and where each leak test method belongs. In our capsule OEM work we monitor seal integrity as a process capability measure rather than a sorting criterion.

Capsule OEM Sealing Integrity: Lock Length, Band Sealing and Leak Testing Methods

1. What lock length is actually telling you

A two-piece hard capsule consists of a cap and a body, and lock length is the overlap once they are joined. Too short and the cap separates under transport vibration; too long and air is compressed inside during closing, creating internal pressure that later pushes the cap back off, while also eating into fill volume. Recommended ranges exist for each size, but the working value has to be tuned to the filler and the fill. Sampling has to be representative too: pull samples by time segment during the run rather than grabbing handfuls from the finished bin, because thermal expansion and tool wear change closing depth over a shift, which is the usual reason leak rates climb as the day goes on.

2. Shell tolerance meets fill properties

Shells are industrial components with dimensional tolerance, and cap-to-body fit varies between lots. Fine, free-flowing, low bulk density powders escape through the smallest gap, the classic leak phenomenon. Pellets or granules, by contrast, rarely leak but can lodge against the cap during closing and produce a false lock that looks seated yet is not. Fit should be judged on separation force as well as lock length: too little force indicates a loose fit, too much risks shell damage or spring-back. A practical rule is to run a fit confirmation whenever the shell lot or supplier changes rather than assuming one size behaves identically across sources.

3. Humidity cuts both ways on the shell

Moisture content governs the mechanical behaviour of a gelatin shell. In dry conditions the shell loses water and becomes brittle, cracking or forming micro-fissures during closing that visual inspection misses but powder finds. In humid conditions the shell softens and turns tacky, closing resistance rises, and caps either fail to seat or stick together. Room conditions in filling therefore affect seal quality directly, not merely operator comfort. Storage of intermediates matters equally, with both empty shells and filled product kept closed. The reason many plants hold shells in a dedicated humidity-controlled room and only open them at the machine is precisely this.

4. Band sealing and liquid-filled hard capsules

Where a stronger seal is needed, band sealing applies a gelatin or hypromellose solution across the cap-body seam, forming a thin film that both prevents leakage and acts as tamper evidence. Concentration, temperature and drying time all need controlling: too dilute and the band fails, too viscous and it ridges on the surface, under-dried and units stick together. Liquid and semi-solid fills impose higher demands. Beyond banding, the interaction between fill and shell must be considered, since oil-based fills can soften gelatin shells and water-containing fills migrate moisture into the shell and distort it. Such products need compatibility work at formulation stage and seal integrity as a mandatory shelf-life test.

5. Where each leak test belongs

Methods divide into destructive and non-destructive. Visual inspection is cheapest but only finds obvious defects and is blind to micro-leaks. Vacuum decay, non-destructive, places the unit in an evacuated chamber and watches pressure, offering good sensitivity for routine sampling at the cost of capital outlay and sensitivity to surface contamination. Pressure decay and tracer gas methods are more sensitive still but suit validation rather than daily release. Dye ingress is simple and shows whether liquid penetrates, yet it destroys the sample and depends heavily on operator technique. Choose by purpose: routine process control favours a non-destructive, quantifiable method; deviation investigation and process validation can use a destructive method as cross-check. Two methods agreeing is worth more than one alone.

6. Turning leak rate into a managed metric

The effective move is shifting leak rate from an outcome to a process indicator. That means trending it by shift and time segment to see whether it tracks machine warm-up, shell lot or ambient drift; setting warning and action limits, so a warning raises sampling frequency and an action limit stops the line for investigation; and linking shell supplier and lot, filler identity and environmental records to the leak data so investigations narrow quickly. Packaging belongs in the same assessment, since bottle transport vibration aggravates loosening while blisters provide additional restraint, so pack format and seal grade should be evaluated together. At audit, asking for leak-rate trends and excursion records tells a brand far more about real control than a stack of passing certificates.
