Improving Capsule Machine Run Rate: Shell Storage, Brittleness and Filler Setup

Two identical high-speed fillers can behave completely differently: one runs for shifts without interruption while the other stops every few minutes to clear broken shells, doubles and misoriented capsules. The difference is usually not the machine but the condition of the shells. An empty hard capsule is a gelatin or plant-based product that is highly sensitive to temperature and humidity, and small deviations in storage shift its moisture content, making it brittle when too dry and deformed when too soft, which on the filler shows up as rising rejects, frequent stops and lost capacity. This article covers, from the manufacturing side, storage and conditioning in capsule OEM, how brittleness is assessed, the key setup points on the filler and the order in which faults should be investigated. Run rate is among the most overlooked indicators in capsule contracting, yet it affects both lead time and cost.

Improving Capsule Machine Run Rate: Shell Storage, Brittleness and Filler Setup

1. Why shells are so sensitive

Gelatin shells hold moisture within a relatively narrow band, and that moisture determines mechanical behaviour. Too little and the shell hardens and cracks, particularly at the locking stage; too much and it softens, deforming under load in the hopper so that separation fails or the body and cap do not seat. Relative humidity is the dominant factor, with temperature acting mainly on the rate of moisture uptake. Static is a related problem, since dry conditions allow charge to build on the shell surface, causing capsules to cling to each other or to metal parts and disrupting orientation. Plant-based shells have the same equilibrium requirement with a slightly different band and rate. Understanding this explains why a dehumidifier in the store often achieves more than a new set of tooling.

2. Setting the storage environment

A shell store should be managed as a controlled area rather than treated as general warehousing. Temperature and relative humidity need continuous recording with alarms so excursions are caught early. Incoming shells should not go straight onto the machine; they need time in the controlled environment to reach equilibrium, especially after long transport or a change of season when the difference can be substantial. Once a carton is opened it should be used in one go where possible, with leftovers resealed and dated. Stacking matters too, keeping cartons off the floor and away from walls so air can circulate and local damp spots cannot develop. First-in first-out is basic, and aged stock may have lost mechanical performance even when it looks fine, so a check before use is worthwhile.

3. How brittleness is assessed

Brittleness is the key indicator of whether shells will run, and the test itself is simple. A sample is conditioned for a defined period in a desiccator over anhydrous calcium chloride or a saturated salt solution, then tumbled with a specified number of glass beads or steel balls for a fixed time, and the broken shells are counted. Applying the same method to different batches, seasons and suppliers is what makes the numbers comparable. Alongside the laboratory test, a quick field check helps: a normal shell squeezed lightly shows elasticity and toughness, while one that is hard and snaps, or soft and tacky, indicates abnormal moisture. Combining the measured figure with the feel of the shell usually identifies a problem batch faster than either alone.

4. Key setup points on the filler

With sound shells, setup determines the achieved run rate. Separation depends on matching vacuum to shell weight, since too much vacuum splits shells while too little fails to open them, and the setting follows shell size and moisture. At the locking station, lock length must sit within the designed range: too tight cracks the shell, too loose risks leakage and separation in the pack. At the dosing station, powder flow and feed method matter, because poorly flowing material causes weight variation and repeated doctoring that adds mechanical stress. Cleanliness counts as well, since residual powder changes the friction between shell and tooling and destabilises orientation. During setup, change one parameter at a time and observe long enough to read the effect, because simultaneous changes make cause and effect impossible to separate.

5. Order of troubleshooting

When run rate drops suddenly, investigation should follow a sequence rather than instinct. Start with the shells, checking appearance, batch and moisture and running a brittleness test if needed, since this is the most frequent root cause. Next check the environment, confirming that room temperature and humidity are in range and that air handling or dehumidification is working. Third, examine the material, since a change in particle size, moisture or flow is often mistaken for a machine fault. Only then move to the equipment, reviewing vacuum level, lock dimension, tooling wear and cleanliness. Following that order resolves most problems within the first two steps. Record the symptom, cause and action every time, because after a few months patterns emerge, such as certain seasons or certain suppliers' batches giving trouble, allowing action before the fault appears.

6. Practical guidance for brand owners

Brands can improve stability on capsule projects with a few measures. First, ask about shell storage conditions and typical run rate at quotation stage, since a controlled store with daily records is more credible than any assurance. Second, do not choose a shell supplier on unit price alone, because moisture consistency and batch-to-batch uniformity affect real cost far more, and the waste and downtime from cheap shells usually exceed the saving. Third, where lead time is critical, avoid scheduling production at the start of a humid or extremely dry season, or confirm in advance what environmental controls are in place. Fourth, look at appearance consistency in samples, since the proportion of scuffed, dented or deformed capsules reflects line condition. Finally, for moisture-sensitive products, agree the inner and outer moisture barrier with the manufacturer so the good condition at release lasts through shelf life.
