Assay, disintegration and microbiological results are invisible to the end user, but the appearance of a capsule is judged in a glance. A bubble in the shell, a dented dome, a scratch or a shade variation will be read as poor quality even when every internal test passes. In capsule OEM, visual defects usually account for the largest single share of complaints, and they are hard to resolve because the causes are scattered: the shell itself, filling parameters, ambient conditions, polishing and transfer can each contribute, and the finished capsule rarely reveals which. This article works through the high-frequency defect types and how to tell them apart, the controls that matter in polishing and dust removal, and how to configure and validate checkweighing and vision inspection.

Visual Defects in Capsule OEM: Dents, Bubbles, Scratches, Polishing and Online Rejection

1. Dents and deformation

A dent is an inward collapse at one end of the capsule and is among the most common defects. Three mechanisms produce it. The first is a mismatch between shell moisture and the environment: very dry air makes shells brittle and prone to deformation after filling, while high humidity softens them so that recovery after joining is inconsistent. The second is moisture migration between fill and shell after filling, since a hygroscopic formulation draws water out of the shell, causing it to shrink and collapse; this type typically appears only after some days on the shelf. The third is incorrect joining or locking parameters, where excessive depth or locking pressure physically deforms the end. Timing is the diagnostic clue: defects present straight off the machine point to parameters or shell quality, while those appearing after a few days point to moisture migration. Controls include managing room temperature and humidity, assessing fill hygroscopicity and adding moisture protection where needed, and revalidating joining depth and locking force.

2. Bubbles and pits

Bubbles appear as transparent or translucent rounded protrusions on the shell or at the ends; pits are small depressions in the surface. Bubbles usually originate in the dipping process and the state of the gel mass, where high viscosity, inadequate deaeration or incorrect temperature carries air into the forming film and traps it. Filling can also introduce them, for example when a liquid or semi-solid fill is dosed with entrained air and not allowed to rest before sealing. Pits tend to come from uneven drying and local shrinkage variation, or from compression and friction during transfer. The efficient diagnostic is to inspect empty shells from the same lot first: if bubbles or pits are already present, the cause sits with the shell supplier and the lot needs raising with them; if the empties are clean but filled capsules are not, focus on filling and downstream operations.

3. Scratches, blocking and surface contamination

Scratches are mechanical, caused by poor surface finish on hoppers and transfer tracks, burrs or build-up on guides, brush bristles in the polisher that are too hard or worn, and capsule-to-capsule friction during transfer between containers. Blocking is associated with high temperature and humidity, elevated shell moisture, hygroscopic fill or insufficient cooling after polishing; mild cases show capsules sticking in pairs, severe ones show surface erosion and deformation. Surface contamination most often takes the form of fill powder adhering to the outer shell, originating from residue on the dosing disc or filling rod, material squeezed out during joining, or inadequate polishing. Powder on the shell is not merely cosmetic, because it also causes poor heat sealing in blister packing and raises microbiological risk, so it should never be treated as an appearance issue alone. The route to resolution is to identify the operation where it occurs, then apply equipment cleaning, parameter adjustment and stronger polishing there.

4. What matters in polishing and dust removal

Polishing is a mandatory step after filling, serving to remove adhering powder and improve surface finish. Brush-type and belt-type polishers are the common designs; both work by repeatedly contacting capsules with bristles or cloth while negative pressure carries the released dust away. Four controls matter. First, bristle or belt material and its wear state, since too hard damages the shell and worn media stops polishing. Second, extraction airflow, because insufficient suction re-deposits dust onto the capsules. Third, polishing time and load, since overloading or short cycles leave product unpolished while excessive cycles generate static attraction. Fourth, humidity and static control after polishing, because dry conditions let dust re-attract electrostatically. Polishing should also be sequenced correctly with metal detection and checkweighing so that later operations do not reintroduce contamination.

5. Configuring checkweighing and vision inspection

Manual inspection is slow and inconsistent, so the scalable answer is inline automation. A checkweigher weighs each capsule and rejects out-of-tolerance units, which is the most direct control of fill weight variation; selection centres on the trade-off between weighing precision and throughput, since precision falls as speed rises on high-output lines. Vision inspection uses industrial cameras to identify dents, bubbles, scratches, shade variation, illegible printing and misalignment, and requires a model built from known defective samples followed by a sensitivity verification. Metal detection and foreign body detection usually sit immediately before packaging. It is important to be clear that automation is not universal: it rejects only the defect classes it was configured for, and there is always a balance between misses and false rejects, with a high false-reject rate driving cost up sharply. Detection is a final safeguard, not a substitute for process control upstream.

6. Setting visual standards and a defect log

Many appearance disputes come down to vague standards. Establish reference samples and defect limit samples at project launch, stating which defects are unacceptable, which are tolerable and the maximum acceptable proportion of each, signed off by both parties. Limit samples should be retained per production batch as the basis for acceptance and for resolving disagreements. Alongside them, keep a defect log recording type, batch, quantity, the operation where it arose and the action taken, and review it periodically for trends. The value of the log is in exposing systemic problems: when a defect recurs in a particular season or with a particular raw material lot, there is a stable underlying cause that needs fixing at source, not a sorting problem to be worked harder on. With this in place, appearance consistency improves markedly and complaints become far easier to settle.
