Bilayer Tablets in Pressed Candy OEM: Layer Bonding, Cross-Contamination and Setup

Brand owners regularly ask whether two ingredients, or two colours, can be delivered inside a single tablet. In pressed candy OEM that request translates into a bilayer or multilayer tablet. It looks like little more than chaining two ordinary compression steps together, yet layer bonding, cross-contamination control, tooling and the process window are all considerably tighter than for a plain tablet. A press that runs single-layer work smoothly will often produce cap loss, edge cracking and colour bleed the first time a bilayer is attempted. This article explains where layer bonding comes from, why delamination and cross-contamination occur, which machine features matter, and how to lock in parameters from trial to commercial production.

Bilayer Tablets in Pressed Candy OEM: Layer Bonding, Cross-Contamination and Setup

1. What a bilayer tablet actually is

A bilayer tablet is made by filling two different formulations into the same die in sequence, then consolidating them through pre-compression and main compression into a single piece with a visible interface. Three forms are common. Colour layers deliver shelf differentiation so the product is recognised at a glance. Functional layers separate two actives that are incompatible or need different release behaviour, for example an acidic and an alkaline component, or an immediate and a sustained portion. Taste layers place two flavour systems in one piece so the flavour changes as the tablet is chewed. Multilayer variants add a third or fourth layer and become harder again. For a brand owner the appeal lies in differentiation and ingredient isolation, but it demands formulation, tooling and process discipline at a level above single-layer work rather than a tweak of the usual settings.

2. Where layer bonding comes from, and when it fails

The defining quality attribute of a bilayer tablet is not hardness but interlayer bond strength. Physically it comes down to mechanical interlocking and inter-particle bonding across the interface, and three variables govern it. The first is interface roughness: if layer one is pre-compressed too firmly and its surface becomes glossy, the second layer has nothing to key into and the interface becomes a weak seam. The second is moisture and plasticity in layer one, because material that is too dry springs back after pre-compression and pushes the interface apart before layer two arrives. The third is the thickness ratio, since a very thin layer under a thick one tends to fail first when the tablet is stressed. The failure signatures are distinctive: horizontal separation from the interface, commonly called capping, a ring-shaped crack around the edge of the band, and a clean break through the middle in a drop test. Raising main compression pressure does not fix any of these, and usually makes them worse by amplifying differences in elastic recovery.

3. How cross-contamination and layer mixing arise

Cross-contamination means granule from the second layer leaking into the first, or residual material from the first layer being carried into the second feed zone. It shows up as a blurred interface, colour bleeding across the boundary and unstable layer thickness. Four causes dominate. First, oversized clearance between turret and die, or between lower punch and die bore, lets fines escape along the gap. Second, poor contact between the fill scraper and the turret pushes layer-one material into neighbouring dies or leaves residue on the deck. Third, when both layers share one extraction system that is underpowered, dust migrates between hoppers. Fourth, when the two granulations differ sharply in particle size and bulk density, the finer one sifts downward under vibration. When investigating, check whether the interface is crisp and the layers are even in thickness, then work through clearance, scraper contact, extraction and particle size. That is far more productive than adjusting pressure first.

4. Machine and tooling requirements

Bilayer work requires a dedicated bilayer press; bolting an extra hopper onto a single-layer machine cannot control two fill weights reliably. Five features deserve attention. First, two hoppers with independent filling mechanisms so each layer has its own fill depth setting. Second, a pre-compression roller, since layer one needs pre-compression rather than full compression and its pressure must be adjustable on its own. Third, punch and die clearance, which matters more here than in single-layer work and is the leading cause of cross-contamination when it is too generous. Fourth, bilayer tooling, which for some shapes needs a score line or a bespoke profile. Fifth, ease of cleaning around the turret and scraper assembly, because incomplete changeover between colours or formulations shows up directly as a smeared interface. Turret speed also has to come down, because both the pre-compression step and the second fill need a proper time window. Expecting single-layer throughput from a bilayer process is unrealistic.

5. Setting fill weight, pre-compression and main compression

Layer-one fill weight sets the thickness ratio and therefore drives every downstream parameter, which is why it is fixed first. The usual approach is to split target tablet weight into the two layer proportions, set layer-one fill depth and back-calculate from single-layer weight data, then adjust layer two to make up total weight. Pre-compression pressure should be just enough to consolidate layer one while leaving its surface slightly rough: too much pressure closes the interface, too little lets the edge of layer one be scoured away as the turret turns. Main compression is set from the hardness target for total tablet weight, but pushing pressure to chase hardness is not advisable, because friability in a bilayer responds more sharply and the probability of interface cracking rises. Turret speed, fill depth, pre-compression and main compression are coupled. Change one variable at a time and record tablet weight, layer thickness, hardness, friability and interface appearance until a stable window emerges.

6. Locking parameters from trial to production

A dependable sequence starts with a feasibility run on small quantities to confirm the two formulations are compatible and the interface holds. Move to a short bilayer trial and judge interface clarity, layer thickness consistency and cross-contamination. Then run one or two pilot batches over a longer continuous period to see whether parameters drift; the layer thickness ratio shifts with hopper level, and the bulk density change caused by a falling level may not appear in a short trial at all. Once the pilot passes, lock the parameters into the process instruction. Routine controls in production should cover tablet weight and layer ratio on every batch, periodic interface and drop checks, and per-shift verification of particle size distribution and moisture in both granulations. With those in place, a bilayer moves from something that can be made in a trial into something that is made consistently.
