Capsule Filling Machine Maintenance in OEM: Dosing Discs, Tooling and Vacuum

Last week the filling machine held fill weight comfortably inside the internal range. This week it drifts up and down, and the operator has adjusted parameters repeatedly without pinning it back. That pattern is common on the capsule contract manufacturing floor, and more often than not the material and formula are unchanged - the machine has quietly moved away from where it was. A capsule filler couples metering, drive, vacuum, pneumatics and tooling, and wear in any one of them surfaces as weight variation, powder leakage or a falling closing rate. Maintenance earns its keep by holding that drift back before it happens, rather than by explaining it after product has failed inspection. This article works through dosing discs, tooling, vacuum and air, the inspection routine, and spare parts.

Capsule Filling Machine Maintenance in OEM: Dosing Discs, Tooling and Vacuum

Dosing disc and tamping pin wear

The dosing disc is the heart of volumetric filling, and weight consistency depends on the volume of its bores staying constant. Wear shows up in three ways: bores grow with repeated abrasion, walls score and hold powder, and the disc faces wear so clearance at the mating surface opens up. A growing bore drives fill weight up overall and is followed by leakage; scored walls produce weight that swings both ways. Keep a record for each disc with identification, cumulative output and bore measurements, re-measure on a fixed cycle with pin gauges or a bore gauge, and replace once out of tolerance rather than dressing it to keep going. Store discs by size and never mix them. On tamping pins, check end-face flatness and radial wear. A deformed end face loads the powder column unevenly, produces plugs of inconsistent density, and fill weight follows.

Tooling, closing and polishing condition

Capsule tooling includes the guide track, push rods, upper segment and the drop rails that determine whether an empty shell can be separated, filled and closed accurately. Typical faults are powder build-up in the guide track that slows the lower shell, a slightly bent push rod that misaligns shell halves, and insufficient closing pressure that leaves the joint loose or drives it too deep. Run empty shells through before every shift and watch separation rate and closed appearance. Wry, dented or unclosed capsules mean stop and investigate, not run on. Polishing belongs in the maintenance scope too: worn brushes leave powder behind, which is both an appearance problem and a carry-over risk for the next batch. Set a defined cleaning method and drying time, because residual moisture softens and deforms shells.

Vacuum and pneumatic upkeep

Vacuum drives powder feeding and shell separation, and low vacuum is the quietest failure on the machine. A clogged pump filter, a leaking fitting or powder in the vacuum tank all cut vacuum, showing up as slower feeding, lower separation rate and loose powder plugs. Replace or clean filters on schedule, check fitting seals, drain and clean the tank, and monitor vacuum online with a low-limit alarm. On pneumatics, moisture in the air supply accelerates wear in solenoid valves and cylinders, so fit drying and filtration upstream and drain it regularly. Unauthorised changes to cylinder stroke and speed are another common issue: record critical parameters and restrict who can change them. These jobs look small, but they are the layer that keeps fill weight stable in the first place.

Making the inspection routine stick

Maintenance only counts when it is scheduled. Split checks into three tiers. Shift checks are done by the operator: empty-shell trial run, extraction system, guards, air pressure, abnormal noise and lubrication points. Weekly checks belong to the team leader or equipment technician: sampling disc bore sizes, cleaning the guide track, measuring vacuum, belt tension and fastener condition. Monthly checks belong to engineering: full disc re-measurement, bearing and cam wear assessment, electrical cabinet cleaning, parameter backup and a machine condition record. Each tier needs a clear acceptance limit and an escalation path, with fault number, downtime and outcome recorded. Keep the forms short. Long forms get filled in without being read.

Wear parts and spares

Build the wear-part list up front: dosing discs, tamping pins, guide tracks, push rods, seals, vacuum filters, belts, brushes and pneumatic components. For each, record the specification, expected life, observed life range and minimum stock. Two mistakes matter most. Running out of a critical spare leaves the line down waiting for delivery. Fitting non-original or incorrect parts gets you running today and costs you weight variation or damage to the main machine later. Classify spares by how critical they are to the machine: parts that directly set fill weight or separation rate must be stocked, while auxiliary parts can be held against supplier lead time. Keep a replacement log with the reason, the part number and the verification result after fitting. After a few months that log gives you a real life range and the stock plan gets steadily sharper.

Using the maintenance data

Records filed and never read are worth very little. Review them quarterly: which parts are replaced most often, which faults repeat, which parameters keep being adjusted. Repeat faults usually point at a design or usage issue. A guide track that always builds up powder may need the extraction airflow re-matched; a shell size that consistently closes poorly may need its dimensional tolerance checked against the tooling. Read the maintenance data beside weight variation, leakage rate and closing rate to see whether the maintenance spend is actually doing anything. The goal is predictable failure, not busier repair work.

Stable fill weight, low leakage and a high closing rate all rest on the same thing: a machine that is precisely managed. Re-measure and replace discs and tooling on cycle, keep vacuum and air clean and reliable, actually run the three tiers of checks, stock wear parts against a real record, and read the data back. Do that and machine-driven variation stops being a mystery and becomes something you can forecast.
